Where did it all begin?

Plastic Supplies Dudley Ltd was established in September 1969 by Brian Loverock, the father and grandfather of the company’s current management, Tim Loverock and Joe Loverock. Brian began producing just one product when he first founded the company, plastic body filler spreader.

A Gap in the Market

Originally designed as an alternative to lead body solder, plastic body filler is a polyester-based resin with a putty-like substance. It is used to smooth out holes, scuffs and scratches on plastic parts – particularly within the automotive industry. Brian noticed that as body filler became more popular for car repairs, people were using various different scrap materials to apply the filler – such as old pieces of lino and plastic.

Spotting a gap in the market for a specific applicator for this substance, Plastic Supplies Dudley became a leading supplier of body filler spreaders – a product that we still produce to this day. Energy bills are constantly increasing at the minute and have very little chance of coming back down any time soon. Therefore, we decided to invest in energy sensors for all of our machines from Sensorfact.

What do energy sensors do?

These will take a reading every 30 seconds so we can see exactly where we are wasting energy. As a result, this enables us to see if there is anything we can do to help reduce the waste. Within the first weekend of running the sensors, we came across a number of areas where we could investigate.

Our Findings

To keep our product prices as low as possible, we try to run as many of our machines for as long as possible while unmanned overnight. As there is no one to check if the machines are still running or not, this could mean that the machines stop five minutes after we lock up, resulting in 16 hours of lost production and energy wasted.

We found that even though the actual moulding machine shuts itself down, the ancillary equipment such as conveyors and granulators were continuing to run. Just from one machine over a weekend, this cost us over £50 in electricity for no injection mouldings to be produced. If this happened on every machine, every weekend, this could result in over £30,000 of energy wasted.

The Solution

To overcome this issue, we have now come up with a system where if the machine is to stop for any reason, all ancillary equipment attached to the machine will automatically stop as well.

Our next step is to include the chillers and compressors so if all machines stop while unmanned, the chillers and compressors will also stop. As these pieces of equipment are our biggest energy consumers, this could make a huge difference to our electricity usage over the year.

All these measures that we are putting in place will result in us being able to bring our operating costs down. This will result in Plastic Supplies Dudley being able to give our customers a more competitive price for their products.

Are you looking to mass produce a product or looking at converting your product from metal to plastic? Then it is likely that you are  considering plastic injection moulding. Before you even speak to a tool maker or moulder, there are several questions that will need to be answered. This will ensure that you have the smoothest process possible.

Do you have CAD drawings of the product you are looking to have made?

This is one of the first things a toolmaker will ask for to be able to quote for the tooling. We receive a number of enquiries every year from potential customers where they have an idea, but have not had drawings done.

Consequently, without a CAD drawing, it is not easy to tell whether a product would be able to be moulded or not. A drawing could show potential issues with a product being released from the tool. It could show where a product could be cored out to make it a stronger part and reduce cycle times.

What is the end use of the product?

All materials have different properties. So, you need to know exactly what your product needs to choose the correct one. It could be that your product is going to be outdoors all the time. Therefore, it would need a material that is UV stabilised. Alternatively, your product may need to be able to withstand impact. So, you may need a material with an impact modifier added.

What quantity is needed?

The quantity of how many products you are expecting to use, or sell is very important. This will determine several factors when it comes to making the tool.

1. Type of Tool

Firstly, knowing the quantity can help decide between making a single impression tool, or a multi-impression tool. If you are only looking at purchasing a couple of thousand parts a year, then a single impression would probably be ample. But, if you are looking to mass produce a plastic product and order tens or hundreds of thousands of parts, then you are going to want a multi-impression tool.

2. Type of Material

Secondly, the quantity can also affect what material is used to make the tool. Lower quantities might be able to get away with having an aluminium tool. This will generally deteriorate much quicker than a steel tool. But, it can all depend on what material the tool will be moulding, and how the tool is looked after. We would not recommend going for an aluminium tool if your product needs to be made out of a glass filled material as the glass will wear away the gates.

3. Type of Gate

Finally, you need to decide on what type of gate you want on the product. Smaller quantities might be able to get away with a tab gate. This would require either an operator or robot to cut the sprue away from the moulding. Larger quantities would more than likely go for a sub gate, where the sprue breaks away from the moulding as it is ejected from the tool, or a hot runner tool where there is no sprue at all.

How big is the part, and how complex is it?

Simply put, the more complex the part design, the more expensive the tooling will be. If there are lots of areas that need sliding cores to create a void, or you need a thread creating, then these are going to increase the price of the tool considerably.

We would also need to know the size and weight of the part. This will decide which moulding machine the tool would be best suited to. If you have a small part that is running on a machine that is too big for it, you could end up with issues when it comes to moulding it. When the material sits in the barrel for too long at a high temperature, it could change the properties of the material making it unsuitable for the product.

Some examples of what we have done recently within the business to help achieve this are:

• Machine side granulators on the majority of machines so any waste can automatically be ground up and reused in the next shot.
• Anything that can not be granulated by the machine, is either done on our larger stand-alone granulator, or sent off to a recycling company to be reused elsewhere.
• Changing company vehicles to fully electric cars with a charging point fitted at the factory.
• Lights within factory are changed to LEDs which are cheaper to run, and last a lot longer than standard bulbs.
• Majority of machines in the factory are 5 years old or less. The new machines are a lot more efficient that the older ones.
• Put recycling bins in place so that all scrap cardboard can be recycled.
• Majority of material used on site is reprocessed material. This is a recycled material that has been repelletised and possibly added fresh glass to increase strength.

Recycling Plastics and Reducing Plastic Pollution

Plastic production is now 22 times higher than it was 50 years ago, yet it is reported that in 2015 only approximately 9 percent of plastic was recycled. Every year, across the planet we are producing over 300 million tonnes of plastic waste. It is estimated that about 8 million tonnes of this ends up in our oceans.

As well as the plastic that ends up in our oceans, the British Plastics Federation estimates that 46% of the UK’s plastic waste ends up being incinerated, 17% goes into landfill, while only 10% in recycled within the UK. The rest is exported around the world, supposedly for recycling but it is difficult to know exactly where it goes.

We have seen more and more companies and individuals taking action on this and putting bans in place on single use plastics such as food wrappers. However with the ever growing plastics industry, as well as COVID-19 causing an increase in single use plastics, everybody must now work harder than ever to cut down on their plastic waste.

Reducing Plastic Waste at Plastic Supplies Dudley Ltd

Here at Plastic Supplies Dudley Ltd, we are doing everything we can to reduce the amount of waste that is being produced. We have recently invested in new machine side granulators to create closed loop circuits on our machines. This enables up to granulate the sprues and put the material straight back in to be used again.

All waste plastic that is not able to be used on site, is sent off to a recycling company, who will granulate the waste themselves and sell it on as reprocessed material. We aim to not send any plastic waste produced on site to landfill.

Plastic Packaging Tax 2022

What is plastic packaging tax?

The plastic packaging tax is an environmental tax that is hoped to provide a financial incentive for business to use more recycled material. It is envisaged that this will create a greater demand for recycled plastics within the industry, which in return will increase levels of recycling of plastics as well as diverting it away from landfill.

This new tax is primarily based at manufacturers and importers of plastic packaging. But, everyone has their part to play in making sure it is possible to get hold of recycled plastics.

What does the plastic packaging tax mean for us?

With the upcoming tax coming into force on plastic packaging from April 2022, the need to be able to reuse our waste plastic is essential to our business. It means all our over closure lids will have to either be made from at least 30% recycled plastic, or we will be charged a tax of £200 per tonne of plastic packaging that we produce.

In Summary

Currently it is fairly difficult to get a good, constant supply of recycled plastic due to so much going to landfill or being incinerated. If everyone was making sure that they put their plastic items into a recycling bin, rather than into their general waste, this should in turn make it more readily available. Consequently, as there would be a surplus of it, this would hopefully bring down the cost of material. In addition, it would mean manufacturers of plastic packaging can get away from paying the tax at all. Furthermore, this will bring cost of packaging down, which means lower costs for the customer in the long run.
